How to avoid drill rod uncoupling issues during trenchless horizontal directional drilling (HDD) operations?

This is a very practical and troublesome problem in HDD construction. Difficulty in uncoupling drill rods, or even complete inability to uncouple them, not only wastes time but can also damage the threads and even render the drill rod unusable. The root causes typically revolve around thread damage, impurities entering the drill, stress lock-in, and improper operation.

The following are systematic prevention and solutions, following the principle of "prevention first, treatment second":

I. Pre-construction and Daily Maintenance Preventive Measures (Fundamental)

* Strict Drill Rod Management and Inspection:

Thread Cleaning: This is the golden rule. After each uncoupling and before reconnection, thoroughly clean the male and female threads with a wire brush and a high-pressure air/water gun to remove mud, iron filings, and hardened sludge. Ensure there are no residues in the thread grooves.

Thread Lubrication: Apply a dedicated drill rod thread grease (thread oil) evenly to the cleaned threads. Never use ordinary grease or machine oil. The dedicated thread grease has extreme pressure anti-wear, rust prevention, sealing, and easy disassembly properties.

Regular Inspection: Regularly check the wear and damage of the male and female threads using a thread gauge. Drill rods with severe wear (e.g., bare threads, deformation), cracks, or punctures should be immediately taken out of service and marked; never re-inserte them.

Usage of New/Used Drill Rods with Inconsistent Wear: Avoid mixing drill rods of vastly different ages or wear levels. It is recommended to use new drill rods or drill rods in good condition for the most stress-prone parts of the hole (e.g., near the drill bit, curved sections). 

Proper management of drill pipe boxes/racks: Drill pipes should be neatly arranged on clean drill pipe racks or trailers to prevent contamination from mud and sand and deformation from collisions during handling.

During use, hoisting or loading and unloading should be done smoothly to avoid impacting the threads.

II. Detailed Operation During Construction (Critical)


Correct Threading Operation:

Thread Alignment: When connecting the power head to the drill pipe, and drill pipe to drill pipe, ensure complete alignment. Forcing rotation with even slight misalignment will cause "thread seizure" (broken threads), a major cause of difficulty in unscrewing.


 ✅  ②Monitor the instrument panel to ensure the water temperature (normally 60-80°C) and oil temperature (normally 30-65°C) are within the lower limits. If temperatures are too low, shut down the machine and allow it to idle to warm up. Do not operate with faults.

✅  Standard Torque Tightening: Use the power head or unscrewing pliers to tighten to the manufacturer's recommended torque value. Never attempt to tighten by prolonged "idling and pressure buildup," as this will cause overheating and thread seizure (commonly known as "burnt threads").

Marking Line: Draw a clear, continuous straight line at the drill pipe joint. Check this line after each threading operation to visually determine if it is properly aligned and to prevent future loosening..

In-Hole Operation Control:

Avoid Over-Torque Drilling: When drilling hard rock or complex formations, carefully control thrust and torque. Excessive torque can subject the drill pipe to extreme torsional stress, causing microscopic deformation of the threaded portion and resulting in "locking."

Smooth operation and reduced impact loads: Avoid generating severe impact loads during drilling and pullback (such as when suddenly encountering an obstacle), as this can create instantaneous and enormous pressure on the threaded mating surfaces.

 III. Handling "Unremovable" Situations

 When encountering difficulty in removing threads, escalate the process step by step, avoiding brute force:


Initial Attempt (Safety First):

Keep Clean: First, remove all dirt and sand from the outside of the joint.

Increase Torque: Slowly and steadily apply a reverse torque to the pliers or power head, slightly higher than the initial torque. Sometimes, vibration or stress release will loosen the thread.

Assisted Tapping Vibration: While applying torque, gently tap the joint area with a sledgehammer (or pneumatic hammer). Vibration helps break up adhering impurities and stress concentrations. Take care to protect the threaded parts during tapping.


Moderate Treatment:

Heating Method: Evenly and gently heat the outside of the female thread using an oxy-acetylene flame or blowtorch (avoid directly burning the threads or heating to red-hot levels). Metal expands when heated; the female thread usually expands faster, releasing some of the pressure from the interference fit. Attempt to remove the threads immediately after heating.

Penetrating Lubricant: Use a professional penetrating loosening agent (such as WD-40) sprayed onto the threaded joint, allowing it to seep in and dissolve some rust or impurities. Then attempt to unravel.

Last resort (may damage drill pipe):

Cutting: If the above methods are ineffective and the joint must be separated, the only option is to use a cutting tool (flame cutter or abrasive saw) to cut the male thread near the female thread. This is a destructive method and will damage the male thread portion of the drill pipe.

Professional Service: Contact a professional drill pipe repair service provider; they may have larger hydraulic disassembly equipment or specialized processes.

IV. Special Precautions

"Back Torque" Accumulation: During long-distance drilling, a significant back torque can accumulate within the drill string. If the drill string is stopped while under high torque in the hole and an immediate attempt is made to remove it from the wellhead, disassembly will be difficult due to incomplete torque release. It is recommended that before adding or removing drill string, the drill bit be lifted off the bottom of the hole and the drill string be idled for several tens of seconds to release the accumulated torque.


Drilling Mud Influence: If the drilling mud has an excessively high sand content or poor performance, solid particles can penetrate the thread gaps under high pressure, forming "abrasive paste," accelerating wear and causing jamming. Ensuring the cleanliness and lubrication properties of the drilling mud is also beneficial for protecting the threads.
